Enzyme Jelly OEM Packaging Compared: Cups, Stick Packs and Pouches for Seal Integrity

Enzyme jelly is the format whose packaging difficulty is most consistently underestimated. The water content is high, typically between seventy-five and eighty-five percent; there is sugar or fruit juice in the matrix; and many formulations also carry actives and acidulants. Packaging therefore has to solve three problems at once: the seal must be reliable, because a single leaking unit contaminates a whole carton; syneresis and swelling must be controlled; and the pack must support an adequate ambient shelf life. Cups, stick packs and spouted pouches perform very differently across those three requirements. This article compares them from a manufacturing perspective on sealing process, equipment fit, cost structure and formulation compatibility.

Enzyme Jelly OEM Packaging Compared: Cups, Stick Packs and Pouches for Seal Integrity

Cups: the most robust option, and the most expensive

Rigid cups in PP or PET, sealed with a foil laminate lid, are the most stable format in jelly production. The rigid body holds its shape through filling, sealing and distribution, the seal area is large and flat, seal reliability is high, and shelf presentation is the most direct of the three. On shelf life, cups are usually paired with a foil laminate lid with good barrier properties, and combined with pasteurisation they achieve nine to twelve months at ambient.

The disadvantages are cost and logistics. The cup itself costs more than flexible packaging, and rigid containers occupy volume, so case counts and container loading fall well below stick packs. For low-price, high-volume products, the combined packaging and freight share becomes significant. Cups also require a dedicated fill-seal machine integrating filling, sealing and coding, and format changes require new cup tooling and sealing heads, so changeover cost on small runs is not trivial.

On formulation fit, cups are the most forgiving for products containing fruit pieces or large particles: the filler does not clog easily and the finished presentation is the best of the three. For formulations containing actives that need low-temperature filling, cup sealing temperature is also easier to hold stable.

Stick packs: the cheapest to ship, the hardest to seal

Stick packs - narrow flexible sachets, three-side or fin sealed - have clear advantages in logistics and cost. Material usage is low, case density is high, transit damage rates are low, and unit cost is usually the lowest of the three. That is why stick packs dominate on e-commerce channels.

The technical difficulty is the seal. The seal margin on a stick pack is narrow, and product contamination of the seal area is easy: jelly liquid wets the seal zone during filling and gets trapped between the sealing layers, creating a micro-channel that leaks slowly. This is the most common quality failure in stick-pack jelly, and the leak typically becomes visible weeks after dispatch. Controls include anti-drip filling heads such as rotary or piston types, controlling fill level so it does not ride too high, adding a wiping or de-wetting station before sealing, and widening the seal margin.

Seal parameter matching matters just as much. Sugar- and acid-containing jelly can produce a seal that looks intact but has inadequate strength, so both peel strength testing and seal integrity testing - vacuum decay or dye ingress - are required. Stick packs also impose a strict limit on particle size, because large fruit pieces create contamination channels at the seal; two millimetres is a common ceiling.

Spouted pouches: strong experience, more sealing risk

Spouted stand-up pouches are well accepted among children and younger consumers, and deliver the strongest user experience of the three. Technically they are also the most complex: the spout-to-film heat seal, the pouch's own multi-layer perimeter seal, and the screw cap each constitute an independent sealing point, and each is a potential failure point.

There is a further risk specific to this format: re-closure. A consumer drinks half, screws the cap back on and puts the pouch in a bag. The residue ferments at ambient temperature and the pouch swells. Products in this format either need a clear label instruction - consume in one sitting, refrigerate after opening - or a deliberately conservative formulation and preservation system. Export products aimed at children also need a cap design that addresses choking risk, with cap dimensions meeting the relevant safety standard.

Syneresis and swelling: the two common shelf-life failures

Syneresis is the expulsion of water from the gel network during storage, appearing as free liquid in the pack and a shrunken, firmer gel body. The mechanism is continued contraction of the gel network, squeezing water out, and it depends on gel system selection, pH, soluble solids content and storage temperature stability. Temperature fluctuation is the biggest single trigger: a broken cold chain or repeated swings in warehouse temperature through summer accelerates syneresis markedly. Controls are an optimised gel system, since blended gums resist syneresis better than a single gum, stable storage temperature, and deliberate margin in the declared shelf life.

Swelling is usually the result of gas production by microorganisms, and it has only three possible roots: excessive initial bioburden, insufficient sterilisation lethality, or an unreliable seal allowing recontamination. Swelling is a serious quality event and always triggers full batch traceability. Prevention is simply the disciplined execution of the controls described above - microbial control, sterilisation validation and seal testing - plus an incubation test before release, typically seven days at thirty-seven degrees or fourteen days at thirty, to observe whether any unit swells.

Comparison and practical guidance

Side by side: cups give the highest seal reliability and the longest shelf life at the highest cost and freight, and suit mid-to-premium products with large fruit pieces going into brick-and-mortar retail. Stick packs give the best cost and logistics at the highest sealing risk, and suit high-volume, fine-particle products for e-commerce. Spouted pouches give the best experience but the most sealing points and the greatest post-opening risk, and suit differentiated products for children and younger segments.

In practice, fix the packaging format during sampling and run a short filling trial with it, rather than finalising the formulation and then going looking for a pack. The format constrains the formulation in return: particle size, viscosity and fill weight all have to move with it. And write seal peel strength, seal integrity testing, the incubation test and syneresis observation under accelerated conditions into the sample approval checklist.

For brand owners, packaging selection in enzyme jelly OEM is not an aesthetic question. It is risk management, and the cost of a leaking or swollen batch far exceeds the few cents saved on the pack.
