Solid Beverage OEM Cost Breakdown: Ingredient Markets, Granulation Loss and Packaging Minimums

Solid beverages show the widest price spread of any contract-manufactured format. A box of fifteen stick packs can be quoted at anywhere from a few currency units to several dozen. That range comes less from manufacturer margin than from formulation structure, process route and order size working together. Comparing quotations on the bottom line alone tells you very little; splitting cost into ingredients, process, packaging, testing and batch size makes genuine comparison possible. The same breakdown works as a budgeting tool during a solid beverage OEM project brief.

Solid Beverage OEM Cost Breakdown: Ingredient Markets, Granulation Loss and Packaging Minimums

1. Ingredients: the most volatile line and often the most under-estimated

Ingredients typically represent 45 to 65 per cent of total cost and swing the most. Peptide prices vary several-fold by source - marine collagen peptides, soy peptides, corn oligopeptides - and track commodity markets closely. Probiotic powders are priced by viable count and strain, with cost rising non-linearly at high potency. Fruit and vegetable powders depend on origin, harvest year and drying method, and freeze-dried powder routinely costs more than double spray-dried. Ask the manufacturer to state grade, origin and a validity period for ingredient prices on the quotation, so a market move does not quietly reprice the order. Where budget is tight, protect the specification of the hero ingredient and economise on excipients rather than downgrading everything.

2. Process: two cost curves, wet granulation and dry blending

There are two main routes. Dry blending - mix and fill - is short, low-loss and cheap to process, but it requires components of comparable particle size and bulk density or the blend segregates and fails uniformity testing; it also struggles with high sugar or high fruit-juice loads. Wet granulation, with drying and sizing after the granulation step, markedly improves flow and instant solubility and masks unpleasant notes, but adds three operations and typically costs 1.8 to 2.5 times as much to process, with material loss rising from 1 to 2 per cent up to 4 to 8 per cent. The decision turns on three questions: does the blend segregate, is instant solubility required, does the flavour need masking. Hit two of the three and granulation is effectively mandatory.

3. Loss and yield

Loss comes from three places: dust during blending and filling, residue left at clean-down, and start-up waste. Small batches lose proportionally more because start-up and clean-down are fixed quantities regardless of order size. A filling line might consume 3 to 8 kg during set-up and a further 2 to 5 kg at clean-down; on a 100 kg order that alone is 5 to 13 per cent. This is why sub-300 kg orders usually attract a short-run surcharge - it is not padding, it is fixed loss that cannot be spread.

4. Packaging: minimum order quantities are the real dividing line

Packaging sits at 15 to 30 per cent of cost, but what actually moves the unit price is the minimum order quantity. Laminated foil pouches typically start at 10,000 to 30,000 pieces. Cans, whether tinplate or PET, carry tooling and print plate costs and often start at 5,000 to 10,000 with plates payable up front. Stick pack film usually has a 300 to 500 kg minimum. Below those thresholds the brand either funds the shortfall or accepts a stock generic pouch. Stick packs also run slower and waste more film, costing roughly 1.5 to 2 times a standard pouch per unit, but they deliver better solubility perception and portability, which suits mid-to-premium positioning.

5. Testing and short-run charges

Routine batch release - moisture, the standard microbial panel, fill variation and sensory - is a fixed per-batch cost. Nutritional analysis, heavy metals, pesticide residues and active assays are add-ons running from a few hundred to several thousand each, and they hurt badly in small batches. For a first order, keep testing to what the regulations require and move type testing to a quarterly schedule once volume stabilises. Sampling fees, first-article approval and retain samples for shelf-life validation should also be budgeted separately rather than folded into the production unit price.

6. The order in which to cut cost

The effective sequence is: packaging first, switching from custom to stock formats typically saves 8 to 15 per cent; then lift the first order to the next volume tier; then revisit the process route, since moving from granulation back to dry blending where the formula allows saves around 10 per cent in processing; and only then consider ingredient substitution. Reversing that order and cutting ingredients first tends to damage taste and solubility, which shows up in repeat purchase rather than in the cost sheet. Giving the manufacturer target retail price, first order volume and projected annual volume together produces a far more accurate proposal than asking simply what one box costs.
