Fill Weight Variation in Capsule OEM: Dosing, Checkweighing, Rejects
Fill weight is the most variable measure in hard capsule production. A tablet can rely on the relationship between compression force and weight, but a capsule's fill depends directly on how evenly and consistently powder drops into each empty shell. The moment flow behaviour or the dosing state shifts, the variation shows up immediately. In capsule OEM, fill weight is both a quality measure and an efficiency measure: light capsules mean under-dosing and giveaway on fill, heavy ones mean material overuse and sealing risk. This article sets out the causes, the equipment side, checkweighing and a troubleshooting order.

Three sources of variation
Variation comes from three places. The first is the material: particle size distribution, angle of repose, moisture content and oil content all affect dosing stability. A poorly flowing powder bridges or flushes in the hopper, giving a stretch of light capsules followed by a stretch of heavy ones. The second is equipment: wear in the dosing disc apertures, the flatness of the tamping pin faces, vacuum stability, and the alignment between die holes and capsule bodies each change the fill in a station. The third is operation and settings: running too fast leaves powder no time to settle evenly into the die holes, too short a vacuum dwell under-fills, and a fluctuating hopper level produces systematic bias. The three have different fixes but all present as unstable fill, so read the pattern first - random, cyclical, or drifting in one direction.
Powder flow and preparation
Flow behaviour is the foundation of stable fill. A wide particle size distribution lets fines sink and coarse particles rise under vibration, so the powder segregates and fill differs by hopper height. A large angle of repose forms arches that collapse into a run of heavy capsules. High moisture makes powder sticky, so it clings to die walls and pins and under-fills; very low moisture brings static, airborne dust and higher losses. The usual remedies are screening to cap the top size, mixing materials of similar density to reduce segregation, holding the room at an appropriate relative humidity, and pre-compacting or granulating where flow needs real improvement. Get preparation right and the equipment has room to be adjusted.

Where each dosing method runs out of accuracy
Hard capsules are filled mainly in a few ways. The dosing disc method meters by volume: simple and fast, but it demands consistent bulk density. Tamping pin machines control fill depth by pin travel and suit powders that flow reasonably well. Vacuum-assisted dosing draws powder into the die with negative pressure, better for fine or low-density powders but sensitive to vacuum stability. Every method has an accuracy limit, and newer equipment is not automatically more accurate; what matters is the fit between powder and method. On a product change, do not only adjust settings - assess whether the dosing disc needs changing or the method needs switching, or the same hardware will behave quite differently on a different powder.
Checkweighing limits and rejection
Fill control should not rest on after-the-fact sampling, and inline checkweighing is the stronger tool. Three thresholds are typical: an internal control line for routine monitoring, where exceedance is logged and sampling intensified; a warning line that signals drift and triggers a parameter review; and a reject line that removes clearly non-conforming capsules. Limits cannot be set from the specification alone - equipment capability has to be considered. If the measured standard deviation is wide, setting tight limits only produces excessive false rejects and lowers efficiency. The sound approach is a capability run first: measure the mean and standard deviation under current conditions, then derive thresholds statistically so the reject line sits where genuine outliers occur.

Tracing light and heavy units
Light and heavy problems lead in different directions. Persistent under-fill usually means checking whether vacuum and dwell time are sufficient, whether high moisture has made the powder clump, whether die holes are blocked by residue, or whether hopper level is too low. Persistent over-fill means checking aperture wear on the dosing disc, drift in pin travel, segregation concentrating coarse particles locally, and whether the checkweigher needs recalibration. If variation is cyclical, look first at mechanical drive and alignment precision. If it changes gradually after start-up, look first at how temperature and humidity are affecting the powder. Working in that order finds the root cause faster than repeatedly adjusting settings.
Capability studies and release
Release decisions on fill weight should rest on capability data. Take several batches or several time windows, weigh a set of capsules at fixed intervals within each, and compute mean, standard deviation and range to judge whether the machine can meet the internal specification with this powder and these settings. If capability is short, improve the material or adjust the equipment rather than tightening sampling to release the batch, because sampling finds defects without reducing them. Keep the distribution data and trend charts in the release record; they are used in customer audits and maintenance planning, and they give the basis for setting thresholds next time.
Fill weight control means breaking one output measure into three workable layers: material, equipment and settings. Powder flow sets the baseline stability, dosing method and machine condition set the accuracy ceiling, and checkweighing and capability studies decide whether a deviation is caught in time. Hold all three and capsule fill stops being a fire to fight and becomes a routine figure that can be predicted and managed.
