Pressed Candy OEM Defect Troubleshooting: Sticking, Capping, Soft Tablets and Weight Drift

Once a pressed candy programme reaches volume production, the real test is not whether the press can form a tablet at all. It is whether that tablet still looks and performs the same after eight continuous hours of running. Sticking, capping, soft tablets, weight variation and surface mottling account for the overwhelming majority of rework in tablet work. Brand owners usually respond by blaming the formulation, but from the manufacturing side that is the last lever to pull rather than the first: changing a formula means repeating lab trials and the sample run and re-confirming the ingredient declaration, a cycle measured in weeks. This article works through the five defects as symptom, mechanism, diagnosis and corrective action, and closes with a diagnostic sequence a shift supervisor can actually follow.

Pressed Candy OEM Defect Troubleshooting: Sticking, Capping, Soft Tablets and Weight Drift

Sticking and picking: granule moisture versus punch condition

Sticking shows up as material pulled away from the tablet face, leaving pits or a rough, matte surface. Picking is the same problem taken further - the tablet adheres to the upper punch, is lifted out of the die, and may drop back as a doubled or broken compact. There are three main mechanisms. The first is granule moisture: tableting granules are typically held between two and four percent, and the incidence of sticking rises sharply above five percent. The second is material character, particularly low melting points or hygroscopic ingredients such as sorbitol, xylitol and certain botanical extract powders. The third is punch condition - a scratched or worn punch face provides microscopic anchors for material to cling to.

Diagnosis always starts with the moisture record. In the humid season, production halls in southern China routinely sit above seventy percent relative humidity, and without covered, time-limited holding granule moisture can climb a full percentage point within two hours of leaving the dryer. The corrective set follows: write a hard time window between drying and compression into the batch record, switch hygroscopic formulations to moisture-resistant binders or add a moisture-barrier film coat, and put punch polishing on the preventive maintenance schedule.

Capping and lamination: elastic recovery and trapped air

Capping is a horizontal split through the tablet body; lamination is the same failure as a cap-shaped flake off the top. In both cases, air trapped inside the granule bed is not expelled during compression, and when the compact leaves the die and the pressure releases, that compressed air expands and pushes the tablet apart. The contributing factors are a high fines fraction, excessive compression force, excessive turret speed, and a granulation with poor plasticity and high elastic recovery.

The corrective sequence matters here. Reduce turret speed first, so the air has time to escape. Then use pre-compression: its job is low-speed de-aeration, which lowers the peak force the main compression has to deliver. Then check the fines fraction after sizing and hold it below twenty percent; if fines are high, the fix belongs upstream in granulation, in wet massing time and binder solution quantity. Only if all three fail should you reformulate, raising the proportion of plastic fillers such as microcrystalline cellulose or pregelatinised starch. Plenty of capping complaints that arrive labelled as formulation problems are resolved by slowing down and switching pre-compression on.

Soft tablets: where hardness is lost

A soft tablet crumbles between finger and thumb or fails the friability test. There are three sources: insufficient compression force, wrong binder or binder level, and poor compressibility in the granulation. If the press still has headroom, run a force gradient study and find the knee of the hardness curve rather than winding force up; if it is already near its limit, the problem is the formulation.

On binders, PVP K30 and HPMC are the two workhorses in pressed candy. PVP K30 gives excellent compactability and high hardness but is moisture-sensitive; HPMC gives more consistent disintegration. Wet granulation binder levels generally sit between two and six percent, beyond which hardness gains flatten out while disintegration time degrades. Poor compressibility is typical of high-extract and high-sugar-alcohol formulations, where co-processed excipients earn their cost.

Weight variation: flow, fill and the feeder

Weight variation is the most frequently misdiagnosed defect in tablet work. The pharmacopoeial test weighs twenty tablets: no more than two may deviate from the mean by more than five percent, and none by more than ten percent, with tighter limits below a mean weight of 0.3 grams. Pressed candy is a general food and is not legally bound to that test, but most serious contract manufacturers adopt it as an internal release specification anyway, because it is the cheapest early-warning signal available.

Mechanically, weight variation comes from three places: poor granule flow causing uneven die filling, with an angle of repose above forty degrees as the warning sign; blend segregation, where fines separate from coarse granules during transfer and feeding; and the feed system changing state through worn paddles, altered scraper clearance or a fluctuating hopper level. Diagnose in that order. Measure bulk density and angle of repose, inspect the paddles, and set a minimum hopper level - fill weight visibly drifts when the hopper drops to a third, which is why many plants mandate keeping it at least half full.

Mottling: mixing and particle size distribution

White spots or colour patches on the tablet face usually mean incomplete mixing or an overly wide particle size distribution. A dark botanical extract powder blended with a white filler will show visible mottling after drying if wet massing ran too short. Standardise the milled particle size into an 80 to 100 mesh band and confirm wet massing time by gradient trial for each material.

A diagnostic order that costs the least

Put together, the sequence is: confirm granule moisture and particle size distribution (the material layer), then confirm machine parameters (force, speed, fill depth, feed), and only then touch the formula. The logic is economic - parameter changes are free, formula changes restart development and take weeks.

That distinction is what separates capable suppliers from the rest. A plant that archives bulk density, moisture and fines content for every granulation batch can locate a fault an order of magnitude faster than one that cannot. If you are evaluating pressed candy OEM partners, ask to see the batch record template before you ask to see the price list.
